PMI Foam Core Thickness vs.Density:Which Matters More?

When designing a lightweight sandwich structure, engineers often face the same question:
Should I use a thicker,lower-density PMI foam core—or a thinner,higher-density one?
The answer depends on what the structure actually needs.Core thickness and core density improve performance in fundamentally different ways.
Thickness:The Primary Driver of Bending Stiffness
In a sandwich structure, bending stiffness is strongly influenced by the distance between the composite face sheets.Increasing core thickness can therefore deliver a disproportionately large gain in stiffness with a relatively small increase in low-density core mass.
A thicker,lower-density core is often the right choice when the primary objectives are:
- Higher bending stiffness
- Lower structural weight
- Improved buckling resistance
- Potentially higher natural frequency
For stiffness-driven designs, increasing core thickness can be more weight-efficient than simply increasing core density.
Density:The Key to Core Strength
Higher-density PMI foam provides greater shear and compressive strength. This becomes critical when the core must withstand:
- High shear loads at support points or structural discontinuities
- Localized compression from bolts, inserts,or concentrated loads
- Impact and crush loads
- High-load structural connections
In XTylene®PMI foam,for example,compressive strength ranges from approximately 0.6 MPa at 30 kg/m³to over 10 MPa at 200 kg/m³.Shear strength follows a similar trend.
When core strength is the limiting factor, simply increasing thickness may not be enough—density must also be considered.
So,Which Matters More?
There is no universal answer.
If bending stiffness and weight are the priority→increase thickness and keep density low.
If shear or compressive strength is the limiting factor→increase density and optimize thickness.
The most efficient design is usually a combination of:
The right density+the right thickness+the right skin design.
Why PMI Foam Makes This Optimization Possible
XTylene®PMI foam is available across a wide density range, allowing engineers to match core density to local structural requirements.
Combined with CNC machining, core thickness and 3D geometry can be customized to follow the actual load path.
This flexibility makes PMI foam particularly suited for aerospace,UAV,eVTOL,automotive, wind energy, and other lightweight composite structures where every kilogram matters.
The Engineering Principle
Don't simply ask:
“What is the strongest foam?”
Ask:
“What core configuration gives me the required performance with the least structural weight?”
That's where optimized PMI foam core design creates real engineering value.
